• Basic Stability of physical workplace and processes: This involved identifying all the inefficiencies in the system. The inefficiencies or wastes in the system include overproduction, waiting, transporting, inappropriate processing, unnecessary inventory, unnecessary/ excess motion, and defects. This was followed by establishing and rolling out process standards across the operations. This helped in workplace management, maintained a standard work environment and these were the foundation steps towards building continual improvement culture.
• Materials Waste Reduction: Material cost being one of the key cost elements and hence material wastage reduction initiative was adopted to optimize and reduce waste of resources via focused improvement projects. It helped in reduction of wastage of resources thereby saving on the costs.
• Problem Solving Projects: Another important step was to analyze the reasons for the shortfall of resources and failure to deliver planned throughput. Post proper root cause analysis, the reasons for the shortfall was determined. Shortfall arising due to lack of skilled manpower, defects, material unavailability, etc. were resolved by structured problems solving tools and methodology of 8D to reduce and eliminate the impact.
• Equipment Health Management: Autonomous Maintenance is a proven pillar of TPM (Total Productive Maintenance) which was adopted here to restore the basic condition of the equipment and tools etc. By a structured roll out, it helped to improve and sustain the working conditions, Overall Equipment Effectiveness (OEE). It further enabled to increase efficiency and quality of operation of machines and manpower.
These were some of the proven methods which were adopted by team Faber to assist the client with an immense improvement in productivity (by almost staggering 40-45%) without incurring any additional cost.
